To look at the origin of modular construction you can go back to the 1670s, however, the real boom in America occurred after the second world war when it was utilized to provide fast, low costing housing for workers and returning servicemen. Since then modular construction has been utilized primarily in residential housing and low-rise buildings. In recent years this concept has started to become utilized in high-rise buildings and towers. It is now being used for geosynthetics, and in particular, geomembrane installation, because of the cost and quality advantages.

 

Modular Construction in the form of factory-fabricated geomembranes

The area of geomembranes has experienced innovation related to Modular Construction in the form of factory-fabricated geomembranes. Modular construction involves construction where portions of the final construction are made up of individual sections (“modules”) that are constructed in an off-site controlled manufacturing facility and the modules are assembled at the final building site. For example, roof trusses, wood or concrete tilt-up walls, shower enclosures, tile patterns, and beyond are examples of other products that have adopted modular construction.

The cost comparison does not include the cost of the geomembrane or other required materials. This calculator is “For estimating purposes only” and a formal cost estimate should be conducted for each project. The calculator can be used for other geosynthetics, such as factory-fabricated geotextile.

The major advantage of factory fabrication is the ability to prefabricate complex geometries or irregular cells and varying slopes and slope breaks rather than trying to cut and size all of the pieces in the field with changing and challenging weather conditions. In addition to complex panel geometries, factory fabrication allows prefabrication of time-consuming geomembrane accessories, such as, pipe boots, ballast tubes, vents, and other custom appurtenances that greatly reduce field time and increase the quality of the welding through the use of controlled factory conditions, different types of welding equipment for large and small, e.g., geomembrane accessories, seaming. For example, dielectric welding or seaming is efficient and produces high-quality welds in the factory but it cannot be used in the field due to its size and power requirements. In the factory, fabricators can also build custom jigs and ways to weld and produce geomembrane panels more efficiently than in the field, which can significantly reduce production costs to the owner.

Modular construction and factory fabrication or geosynthetics also yield a smaller carbon footprint because electrical power generated from renewable sources or less carbon-intensive sources than hydrocarbons can be used for up to 85% of the geomembrane seaming instead of the hydrocarbon energy source(s) used for field fabrication.

The best way to protect the EPS foundation is to cover the block with a petroleum-resistant geomembrane (PRG). The concept is quite simple. Imagine a chemical-resistant sealed bag that contains your EPS Geofoam blocks. The bag won’t affect the performance of the EPS block but will protect it against any chemical reactions.   

Hydrocarbons are among the harshest chemical compounds and finding materials that completely resist their corrosiveness is difficult. 

Petroleum-resistant geomembranes (PRG) are the best choice for such applications as they are not permeable and do not deteriorate even after prolonged exposure to petroleum compounds. When selecting a PRG you must consider not only the hydrocarbon resistance of the product but also its dimensional stability.  The highest levels of dimension stability can only be achieved by using a fabric reinforced geomembrane.  The strength of the reinforced product will limit the elongation of the PRG to prevent unnecessary settling under load.  Typically a product with 600 pounds or more Breaking strength is being specified by state DOTs.  Currently, the best performing products are reinforced EIA geomembranes.

The specific PRG that should be used can also depend on other factors. The environment, climate, intended application, and your budget are some of the important considerations for your selection. Many state DOTs have specified that a suitable PRG is used on all geofoam projects.

There are limited materials available to protect your EPS Geofoam from petroleum deterioration in the event of a spill. TPU is too expensive and will not last for 20+ years. Standard PVC will not work as the plasticizers in PVC will attack the geofoam. HDPE and LLDPE-R are too stiff to conform to the geofoam block. 

EIA is the product of choice, specifically an EIA that has draping properties that allow it to conform to the geofoam and reduce the potential of creating air pockets between the PRG and the geofoam.

The Texas Freeze of 2021: The Way We See It

The supply of materials as a whole in the United States has been in a rapid increase cycle. This didn’t start in 2021 or with the freezing of Texas. It started slowly during the pandemic as people who could afford it started looking for ways to spend their money. They couldn’t travel so they moved to the country, refurbished their home, or bought an RV or a boat. This created record demand for building products, and has driven demand and prices up. This brings us to today.

 

The Recent Texas Storm is a Disaster for Industry and Manufacturing as a Whole

The recent Texas storm is a disaster for industry and manufacturing as a whole. The cold snap caused a variety of problems for the polymer supply chain which supplies many of our building blocks for what we do.  Many production facilities were shuttered last week due to the cold weather.  Many declared force majeure until they can better understand their supply and own manufacturing situations. Most feedstock and polymer plants were not equipped to have a long cold spell. It was estimated that 65% of Ethylene, 23% of Propylene, and 23% of Vinyl Chloride were down last week. Most of these plants were barely keeping up with the increased demand due to record demand in the economy before the crisis with inventories lower than usual.  Some of these plants might have lost more than 2 weeks of production. Whether your business services transportation, medical, or construction you will be affected.  

Chemical Plant start-ups are beginning as I write this. What does this mean to me, you might ask?  These chemicals and polymers are the building blocks for many items. Anything you buy that is made of Polypropylene, Vinyl, Polyethylene, Polypropylene you name it will be affected. There are going to be supply shortages in the short term. There will be increased construction material demand in Texas also to repair the damage. Further increasing demand for the products these companies produced.

 

How does this Affect the US Export Market… 

There will be very few materials for the export market. Most US producers are going to supply their domestic customers first. This means the export market for plastic resins could be almost non-existent from the USA for at least the next month. The US doesn’t export much you might say… This is one of the bright spots of what the US exports. The US is a net exporter for polymer and a major one at that in the world. In 2019 the US exported $65 billion of plastic raw material. We live in a global economy. With the US not exporting it will drive up polymers prices everywhere.

Many manufacturers and converters like us have been dealing with escalating raw material prices even before this due to the increased construction boom mentioned before.  We have been seeing prices rise since early September. We thought we were at the peak. The Texas storm throws all hopes of price declines out the window for the near future. That glimmer of light at the end of the tunnel of the price increases has now been pushed back.

In the last 14 days, we have seen raw material price increases totaling over 10%. This is on top of the 10% rise we have seen in the preceding 4 months. We are happy to say that we do have materials available to supply. Some might not be as lucky. 

 

Buy More than You Need Now While it is Offered

When my father started Ronald Mark Associates back in 1974 during the oil embargo he used to tell me stories about companies not being able to find materials and being there to help out. He was lucky to have connections and was able to bring unrelated companies together. I have spoken to him and others about that time. They all give the same advice. Buy more than you need right now when it is offered. It is better to have than not to have in this uncertain time. It would be worse to shut down a plant than to pay a little extra for peace of mind to keep your plants running. 

 

This Too Will Pass

This will pass. Will some people gouge?.. Yes. But generally, I believe companies and people are good and just trying to pass along what they have been hit with. It’s better to keep your business and customers running than to worry about a month or 2 long blips. The gougers can be dealt with after the crisis has passed. This is a time where relationships are forged and we should help each other out.

The below quote from Geosynthetics by Fred Chuck sums up the situation better than I ever could.

“Through the years, we have seen several hurricanes and petrochemical/plant fires, tariffs, economic crisis, waves of new production, sudden plant outages, numerous Force Majeure declarations and huge swings in energy and feedstock costs, but none of the previous markets, resulting from these sometimes catastrophic catalysts, compare to the extreme environment we currently engage [in].” The combination of these events has accumulated over the past two to three quarters, heavily impacting the industry.  “

I always like to look at the bright side.

  1. My kids are back in school.
  2. We can see the end of the pandemic. Vaccines are becoming more available
  3. The storm has passed and Texas will recover fast
  4. We expect demand to stay strong
  5. Interest rates are still historically low.
  6. We will reminisce in 6 months and 5 years and tell stories about this… “ Remember the time …”

Coated Fleece used to fabricate CIPP Pipe liners is generally made with needle punch or knitted high-loft fabrics with a polymer coating on one side in order to help maintain pressure as the liner is installed.

A few polymers are used today to coat nonwovens in this application. Thermoplastic Polyolefin(TPO), and ThermoPlastic Urethanes (TPU) are the two most popular we hear about and use. TPO’s can be inexpensive but boardy to work with, while TPU offers a soft hand, superior abrasion resistance, and good high-temperature resistance at a higher price point.

Thermoplastic Polyurethane is made up of 2 main chemistries PolyEther and PolyEster chemistry. Generally speaking, Ester has great chemical and tensile properties, while PolyEther generally exhibits better hydrolytic stability for wet applications, and will generally last longer in wet applications.

5 Reasons Ester TPU is more widely used in CIPP applications

1 – Ester based TPU is more chemically resistant than polyethers.

While CIPP is generally considered a wet application, the chemical resistance of the Ester TPU makes it a  better fit in the curing process. When Pipe Liner is curing the resins that have been used to saturate the fleece will begin to give off VOC compounds. Ester is better adapted to resist the effects of this chemical attack.  The chemical resistance of the Ester TPU also helps it survive the harsh conditions in the sewer once the pipe has been lined.

2- Ester TPU has better abrasion and cut resistance
When comparing similar stiffnesses with an Ether TPU, Ester TPU has better abrasion and cut resistance.
TPU can be made with varying durometers. Meaning depending on the application the liners can become stiffer or more flexible.

3- Repairing Ester TPU can be an easier process
Repairing Ester TPU can be an easier process because the repair can be made with less volatile solvents such as MEK as opposed to THF which is a more volatile solvent.

4- Ester TPU offers a better bond to fleece
In many cases, the bonding characteristics of Ester TPU’s can give you a better bond to fleece. This becomes important as the pipe liner is inverted and inflated in the tube. Having delamination in a pipe is a disaster.

5 – Ester has the price advantage

Engineers rely on geomembranes for a variety of applications ranging from reservoirs, agricultural water to industrial wastewater, or hydrocarbons. Therefore, depending on the application, even the smallest error in fabrication or installation can have severe consequences.

Installing geomembrane liners may seem to be simple, but the process is everything but straightforward.  Typically, geomembrane liners are fabricated in two ways; either field fabricated during installation or factory-fabricated in modular panels for final field assembly.

Field fabricated geomembranes

In this method, geomembrane panels are fabricated and welded on site. For HDPE geomembranes, this approach is considered the ideal choice. However, the field fabrication process can present multiple challenges that could adversely affect the integrity of the seams. Things such as dirt, terrain, and steep slopes can affect the quality of the work and welds that could lead to future leaks. Not only that, field fabrication procedures have to be adjusted for weather conditions and sunlight exposure.

Field fabricated geomembrane demand high installation costs as they require more workers as well as constant destructive testing and inspection of seams during the process. This, along with the high probability of damage to liners, makes field fabricated geomembranes less preferred when using geomembranes other than HDPE.

 

Factory-fabricated geomembranes

Most of the work in this installation process takes place within a controlled environment. Here, flexible membranes are fabricated in the factory and then rolled or folded for transportation to the project site. These panels are welded on a flat concrete surface usually. The process can drastically reduce the welding time and provides consistent seams. Inspecting and testing the seams in a factory is also more consistent. Due to the controlled environment seam samples are easily conditioned for immediate testing allowing for any required process adjustments to be made sooner. 

 Pre-fabricated panels are then delivered directly to the job site to be installed. These large panels are already certified and tested requiring that only the perimeter welds be tested on-site.     

 

Reduced installation costs with better results

The entire process reduces installation costs and delivers quality results. Moreover, the on-site installation time is significantly narrowed especially for large-scale projects. Factory fabricated seams are more consistent and hence, less prone to leaks. This method is also entirely suitable for a smaller crew that has limited equipment.  Over the years, factory-fabricated geomembrane liners have enjoyed tremendous popularity in the market, and as discussed, their popularity is well deserved.
